BALL JOINT SEPARATION
ODI RECEIVED 3 CONSUMER REPORTS OF ALLEGED BALL JOINT SEPARATION ON MY 2002 TUNDRA VEHICLES.THE COMPLAINTS ALLEGE THAT A FRONT SUSPENSION BALL JOINT SEPARATED WHILE DRIVING, WHICH CAUSED THE SUSPENSION TO COLLAPSE AND RESULTED IN A LOSS OF VEHICLE CONTROL.BASED ON THESE COMPLAINTS, ODI OPENED PE02-040 AND LATER UPGRADED TO EA04-024 FOR MY 2002 TUNDRA VEHICLES.DURING EA04-024, ADDITIONAL FAILURE DATA WAS IDENTIFIED AS NOTED IN THE FAILURE REPORT SUMMARY ABOVE. ON MAY 16, 2005, TOYOTA NOTIFIED NHTSA OF A SAFETY DEFECT ON MY 2002-2004 TUNDRA AND SEQUOIA VEHICLES (PRODUCED BETWEEN AUGUST 1, 2001 AND SEPTEMBER 30, 2003), MY 2001-2004 TACOMA VEHICLES (PRODUCED BETWEEN JULY 31, 2001 AND DECEMBER 23, 2003), AND MY 2001-2002 4RUNNER VEHICLES (PRODUCED BETWEEN MAY 22, 2001 AND AUGUST 23, 2002).THE NOTIFICATION STATED THAT DUE TO A MANUFACTURING ISSUE WITH THE FRONT SUSPENSION LOWER BALL JOINTS (WHICH CONNECT THE LOWER CONTROL ARMS TO THE STEERING KNUCKLES OF THE FRONT WHEELS) THERE IS A POSSIBILITY THAT THE SURFACE OF THE BALL OF THE JOINT MAY HAVE BEEN SCRATCHED.SUCH SCRATCHES MAY RESULT IN SIGNIFICANTLY ACCELERATED WEAR OF THE JOINT. ACCORDING TO TOYOTA, IF THE [SUBJECT] VEHICLE IS OPERATED FOR AN EXTENDED PERIOD OF TIME IN THIS CONDITION, THE BALL JOINT MAY EVENTUALLY EXPERIENCE EXCESSIVE WEAR AND LOOSENESS, RESULTING IN INCREASED STEERING EFFORT, REDUCED VEHICLE SELF-CENTERING, AND NOISE IN THE FRONT SUSPENSION.IN EXTREME CASES, WHEN THE DRIVER CONTINUES TO OPERATE THE VEHICLE IN THIS CONDITION, THE LOWER BALL JOINT MAY SEPARATE FROM THE KNUCKLE CAUSING A LOSS OF VEHICLE STEERING CONTROL. TOYOTA WILL INSTRUCT OWNERS TO RETURN THEIR VEHICLES TO ANY TOYOTA DEALER FOR REPLACEMENT OF THE FRONT SUSPENSION LOWER BALL JOINTS.ODI WILL MONITOR THE EFFECTIVENESS OF THE REMEDY AND TAKE FURTHER ACTION IF WARRANTED.
FRONT SUSPENSION BALL JOINT BREAKAGE
ODI OPENED PE04-040 BASED ON THREE CONSUMER REPORTS OF ALLEGED BALL JOINT FAILURE.THE COMPLAINTS ALLEGE THAT A FRONT SUSPENSION BALL JOINT SEPARATED WHILE DRIVING, WHICH CAUSED THE SUSPENSION TO COLLAPSE AND RESULTED IN A LOSS OF VEHICLE CONTROL.ALL OF THESE COMPLAINTS INVOLVED THE FAILURE OF A LOWER BALL JOINT.DURING THE INVESTIGATION, TOYOTA IDENTIFIED A TOTAL OF 15 COMPLAINTS OF LOWER BALL JOINT SEPARATION, ONE OF WHICH RESULTED IN A CRASH, AND 28 WARRANTY CLAIMS RELATED TO LOWER BALL JOINT WEAR.ODI'S ANALYSIS SHOWED THAT OF THE 15 SEPARATIONS, 11 WERE ON FOUR-WHEEL DRIVE VEHICLES (24.2 PER 100,000 VEHICLES), WHICH MAKE UP APPROXIMATELY 40% OF THE 2002 MY POPULATION (45,448 VEHICLES).ODI'S ANALYSIS ALSO SHOWED THAT SOME DRIVERS LOST FRONT BRAKING ABILITY AS THE BRAKE LINE SEVERED WHEN THE FRONT SUSPENSION COLLAPSED.THIS PRELIMINARY EVALUATION HAS BEEN UPGRADED TO AN ENGINEERING ANALYSIS TO FURTHER INVESTIGATE THIS ISSUE, TO ASSESS THE SAFETY-RELATED CONSEQUENCES, AND TO DETERMINE THE SCOPE OF THE AFFECTED POPULATION.

The dealership and Toyota Engagement Center refused to service the 2 recalls that was critical for the truck since October 2025. It was supposed to be including frame replacement and other parts but Toyota Engagement decided to active buy back option and took advantage of low offer to solve the matter which I don't accept.

Frame failed inspection for holes in frame. Had part of frame welded and got inspected.11/01/2022. Had been turned down by Toyota dealer previously. Now with less than 10,000 miles added, has another location where frame has rusted thru , making inspection passing impossible. And driving dangerous. Needs a new frame nd Toyota said no, according to the dealer. New Country Toyota, Saratoga NY. Can I sue Toyota? Is there statute of limitations on frame defects? What are my options. The date it started happening was probably late March now into April to present day as the receptacle on the driver side doesn’t click always and comes undone while on the road and can not get the seatbelt to go back in and has not been assessed or replaced by my local Toyota Dealer and the issue is getting worse these are Stock parts

The headlights and high beams are dim . When the high beams are on other cars oncoming are not affected as they never flash their lights because my high beams seem as though they are just headlights. Also the fact that the high beams shine like headlights, there is no option for brighter lighting which makes it hard to see far ahead. I live in a rural location off of a narrow highway with down slopes with water at the bottom on both sides of the highway where large wildlife such as deer are plentiful . Insufficient high beam lighting imposes unsafe travel conditions since the headlights are dim and the high beams are how the headlights should be leaving no option for brighter visibility. I noticed the lighting being dim years ago but I thought it was just something to do with my trucks lighting until I began searching online again for a remedy and found many other owners of the same year make and model with exactly the same issue. Therefore in conclusion perhaps is a manufacturer defect. My truck is the most reliable vehicle I have ever owned, it still runs great, I keep it well maintained and I intend to keep using it for as long as we both shall live. I am [XXX] and obviously my truck is over 20 years old and runs great, it would be terribly upsetting if an accident were to occur due to insufficient exterior lighting. I cannot remember exactly what it was I had previously contacted NHTSA regarding my truck , though the exterior lighting is of greater concern now. I noticed the dimness of the exterior lighting since I have been living in this location a lot because there are no street lights along the freeway nor highway as opposed to where I lived prior. STRUCTURE:BODY
To prevent brake rotor rust from forming during transportation and storage, wheel film will be used instead of a cardboard type of anti-rust cover. The purpose of the wheel film is to shield the disc brake rotor from weather elements and initial rust before the vehicle is delivered to the customer. Consequently, the film should remain on the wheel for as long as possible.
STRUCTURE:BODY
The condition known as acid rain is caused by airborne chemicals or particles in the atmosphere, which mix with rainwater, nighttime dew, or high humidity to form acidic compounds. If these contaminants settle and remain on a painted vehicle surface, especially the horizonal areas of the hood, roof, and decklid, significant damage can occur. This damage is the result of actual etching of the paint and appears as pitting or water spots. As acid rain droplets on the vehicle surface evaporate, the concentration strength of the acid increases, causing deeper and more rapid damage. This evaporation and corrosive action also occur more rapidly on dark colored cars as direct sun heat increases. It is the dealer’s responsibility to protect and maintain the quality of the vehicle’s paint finish after receipt at the dealership prior to the first sale. In areas known for high frequency and/or concentration of acid rain, frequent vehicle washing during high heat or humidity periods will minimize the potential for paint damage caused by acid rain. It is further recommended that either reverse osmosis or deionized water be used to prevent water spotting.

Acid rain results from rainwater or other airborne moisture that become acidic due to industrial chemical impurities in the atmosphere. If these acidic compounds settle on an exposed vehicle, especially the horizontal areas such as the hood, roof, and decklid, significant damage to the painted surfaces can occur. Acid rain damage can typically be identified on vehicles by the presence of stains on the paint surface that resemble hard water spots. Unlike water spots however, acid rain damage cannot be removed by regular washing procedures. Also, because acid rain can etch and soften the paint, normal buffing or polishing repair procedures should not be attempted. This can cause further damage and result in visible depressions in the paint surface. The following are the three major categories of acid rain damage: •Minor damage: requires only buffing to repair. •Moderate damage: usually requires neutralizing, color sanding, and buffing. •Severe damage: extending beyond 1/2 mil of clearcoat on a pearl, metallic, or solid color, requires neutralization, sanding, and repainting. In cases where acid rain damage is minor, neutralization and buffing with a liquid-type paint finessing product may provide an adequate repair. Only specially formulated products outlined in this bulletin should be used for that purpose. Unfortunately, other than minor damage, there is no simple method of determining the actual extent (depth) of acid penetration other than color sanding a representative affected area until there is no visible etching or depressions, followed by measuring the amount of paint removed with either a magnetic or digital-type film thickness gauge. The procedures in this bulletin are intended for use by qualified body/paint technicians and should not be attempted by inexperienced personnel. It is the dealer’s responsibility to protect and maintain the quality of the vehicle’s paint finish after receipt at the dealership prior to the first sale. Perform frequent vehicle washing, as often as daily, during high heat and humidity periods to minimize the potential for paint damage due to acid rain exposure. This is especially important in geographical areas known for high frequency and concentration of acid rain and industrial fallout.

Toyota vehicles are currently protected with RapgardTM protective film designed to protect the horizontal painted surfaces. This material protects from acid rain, environmental fallout, and rail contamination. Follow the Removal Procedure in this bulletin to remove the RapgardTM protective film within 90 days from initial application.

Vehicles may occasionally be subjected to contamination by airborne iron particles shed from railroad tracks, train wheels, exposure to heavy machinery facilities, grinding, welding, etc. This type of contamination can be identified by the presence of small, red or brown particles on the paint surface. These particles are often difficult to see on dark color paints but can be easily felt when brushing a hand across horizontal body surfaces such as the hood, roof, or deck lid. Follow the Repair Procedure in this bulletin to clean vehicles that may have been subjected to contamination by airborne iron particles such as rail dust during rail transportation or extended storage near industrial areas.
